$10 Million Per Engine. Why Aviation's Maintenance Crisis Isn't Over — It Just Changed Shape
The groundings are easing. The bills are getting worse.

Air New Zealand laid this out publicly. Engine problems grounded as much as 20% of its fleet at peak. Fleet availability has since recovered sharply — but CEO Nikhil Ravishankar told Reuters it could take another 12 to 18 months to unwind the additional leases and related costs. Supplier compensation covers only part of the bill.
Oliver Wyman and IATA calculated that delayed aircraft retirements alone added approximately $3.1 billion to global airline maintenance costs in 2025. That figure excludes lease obligations, crew disruption, passenger compensation, and the efficiency penalty of flying older, heavier, thirstier aircraft longer than anyone planned.
Three Reasons This Isn't Temporary
It would be reassuring if this were a post-crisis normalization story — costs spiked, crisis passed, costs fall. The structural picture doesn't support that narrative.
Aging fleets flying harder than ever. The global commercial aircraft backlog exceeded 18,000 units in 2026. Airlines expecting to retire aging narrowbodies and replace them with fuel-efficient next-generation aircraft are instead flying 15-year-old airframes at maximum utilization. Average global fleet age has risen to 15.1 years. Normal supply-demand balance isn't expected before 2031. Older aircraft don't just burn more fuel — they need more inspections, more unscheduled interventions, and more parts. That demand isn't easing until the delivery backlog clears. Which is years away.
Parts inflation that hasn't reversed. When MRO demand surges against constrained supply chain capacity, prices move in one direction. Raw material costs, OEM production bottlenecks, and skilled labor shortages have pushed parts prices significantly above pre-pandemic levels across the board. The fact that Safran's CEO felt compelled to publicly promise "moderate" price increases signals how far the baseline has already shifted.
A workforce gap with no quick fix. Aviation maintenance certification takes years. The technicians retiring over the next five to six years are already identifiable — and most of their replacements aren't certified yet. In a competitive labor market, skilled mechanics command premium rates, and adjacent industries aren't making recruitment easier.
